- The clothes are applied as textures and not modeled, at least not the inside surfaces...

Couldn't you fix the overalls to Millie at a set distance? Like putting a buffer in between the overalls and her?When physics geometry in 3ds overlaps before simulating it is called interpenetrates. If that happens then all physics between the two objects are completely ignored and pass through each other. That is why I made Millie's overalls quite big and away from her body so they don't interpenetrates.
